I wonder if I could make some different grab rails? Hmmmm.
There are some racks for side cases that look like a good design to look at. Only the top case rail would be needed, or something along that line.
I think you may have a good idea on lowering the rails and lowering the luggage racks also.

I mounted mine today and nailed the bolt holes thankfully. I used a stepped approach instead of using the 5/16 first. It helps in keeping the run out to a minimum. :)

I incorporated your idea of moving the rack forward. I drilled my first set of mounting holes moving my rack ahead by 15mm. I have laid out the next set of holes 2.5" to the rear. As I don't carry a passenger, the rails are gone. This way I can move the rack forward when mounting a box, and back when carrying camping gear.
I think it is going to work out nicely.

Is it better to go higher and farther forward, or leave it back and down, or give up the grab rails and/or passenger seat?
Less of a moment arm if the case is forward (even if it is a bit higher) compared to it hanging off the back of the bike.

Well here it is.. Both racks are done except for adding the flat head bolts and power coat. I save a bunch of money by doing this myself instead of purchasing comparable racks.

I mounted my Altrider rack in the low position the first time. Then I needed the passenger seat and grab rails so I put it up. Either way the case is still too far back. But if it were moved permanently forward and low, then the grab rails and passenger seat have to come off and stay off. I'm still trying to decide what I want to do about this - I rarely carry a passenger, but never say never.
Katherine - I had the same issue with topbox/altrider rack - too far back. Not necessarily the fault of the rack - I think stock is too far back too for a topbox with any kind of weight in it.

I will rarely carry a passenger, so set up the Gobi on sliding rails. Gives me some room to adjust and still have a small duffle on the rack... but won't work for a passenger with the case turned sideways (as it must be to be low and avoid interfering with Jesse lids). If need be I can remove the rails, turn the case and bolt to the rack, THEN carry a passenger. No grab rails tho - not good if you want tight Jesses.

Absolutely awesome! Any chance you have some templates and lists of materials you could share with the rest of us?

Great work! Love DIY!

I'm going to attempt to drag this up from the grave since seeing Japako's bike for sale.

I'm about to start my own rack project with pretty similar goals. I want to create a 2 component rack that will replace the passenger seat and the rear rack similar to Japako's. I am then going to create a quick release setup for a Pelican 1510 to mount to the racks.

I see a lot of talk of "templates" floating around. Anyone have any they could share?

What mounting points are good to strive for?

It looks like the rear rack is "easy" with the threaded holes the stock rack uses being good targets. What height spacers are suggested?

How did you guys mount the seat replacement rack?

Thanks everyone!

I think Japako and I have been working out of the same shop. ::013::
avc8130, maybe some ideas for you.
Started with a piece of 6061 alluminum 1/4" x 12" x 24" and ended with this.(and no, I have never owned a KLR :D)
Its basically an outline of the stock rear luggage rack expanded a little to mount my top case to, and a front section to replace the passenger seat.
You should be able to use 3/16" just have to watch your countersink depth for the 8mm flat head bolts in the 3/16". Just useing three 8mm bolts to fasten the top case, with captivated nuts on the bottom for easy fastening. You will find a 1/16" carbide round over router bit with a guide bearing rounds the edges of the 1/4" nicely. Check to see if it will work on the 3/16" if you go with that.
Front works well to hold a 1.5 gallon Koplin fuel pack, sleeping bag and tent on top and dosen't exceed the height of the top case. Probably could have lowered it another 5/8" and it would be sitting on the rubber stops on the plastic deck.

Extended the rear supports out a bit to help with the load of the top case and added a few stainless hold down brackets for cargo a net etc.

This is the front most anchor point and it needs the bottom mounting foot to be slopped to match the bike. I found it hard to find 6mm bolts that long so these are the steel brackets I came up with. Would be nice to have the equipment and ability to weld alluminum mind you. :-\
Has been on a year and has worked well.

BWC,

That looks great!

So you pretty much just went off the seat of your pants? No drawings or templates?

Pretty much.
Would be happy to provide a pattern with dimensions and hole locations. Would recommend to use it as a guide, especially when confirming the hole locations for your specific build. ::008:: PM sent
